  • Aerogel Blanket Application in EV Battery Thermal Management Systems

    Electric vehicle battery thermal management is not a solved problem. As energy densities push toward 300 Wh/kg and beyond, the thermal gradients within battery modules become more aggressive, the consequences of thermal runaway more severe, and the material choices more consequential. Aerogel blanket has emerged as a critical passive fire protection and thermal isolation material in EV battery pack design.

    The Thermal Runaway Threat

    When a single battery cell in a module undergoes thermal runaway, temperatures can reach 800-1000C locally within milliseconds. Adjacent cells are exposed to this heat flux through conduction along cell-to-cell contacts, through the air gaps between cells, and via radiant heat. Without thermal isolation, a single cell failure can cascade into thermal propagation that destroys the entire module or pack.

    Thermal Conductivity Advantage

    At 0.018-0.022 W/m.K, aerogel blanket provides approximately 5x better thermal insulation than conventional mineral wool insulation of equivalent thickness. In a battery pack where every millimeter of vertical height is contested for energy density, aerogel enables thinner insulation solutions without sacrificing thermal performance.

    Fire Resistance

    Aerogel blanket is non-combustible (rated to ASTM E136) and does not produce smoke or toxic gases under direct flame exposure. When a cell undergoes thermal runaway, the aerogel barrier slows heat transfer to adjacent cells, buying critical seconds for the battery management system (BMS) to detect the event and trigger the contactor disconnect.

    Weight Efficiency

    At approximately 150-200 g/m2 for a 3mm blanket, aerogel is significantly lighter than alternative insulation materials (fiberglass mat at 400-600 g/m2). For a 100 kWh battery pack with 50 m2 of cell surface area, this translates to 10-15 kg of mass savings versus fiberglass.
